    how bad is intersected geometry (either static meshe, bsp)?

    how bad is having some little intersections between static meshes and bsp or whatever geometry intersection in terms of performance?

    The only performance impact could be to do with vertex density, but I don't think it'll have THAT much of a performance hit. Even Epic tend to overlap some of their meshes so it can't be that bad to do so.
