That once happened to me. Good thing I saved before hitting the button :)
What I did was, instead of clicking Build All, I click Build Geomerty, then Build Lighting, etc. It takes longer, but it won't crash UnrealEd.
But, the thing is, after making some more progress on the map, that no longer happened. I don't know how, but it stopped happening.

It's not a good idea building everything seperately generally, as there are a number of calculations that are only performed during a full build (finalizing zones is the biggest one).
I had this problem a while ago as well. Turned out to be caused by a bad light actor (which took some time to figure out heh). Try deleting different things and doing a full build after each one to see where it is crashing out. Start with lights, move onto pathnodes, other actors, even meshes. After that you can narrow the search down a bit by deleting groups of the offending actor until you find the one that is causing the problem.

make sure all your bsp is on the grid and your zone portals are setup corretly, ive had a few cases before of editor crashing when i click rebuild all due to bsp problems.
